What is TwinSAFE, and when does it make sense on a Beckhoff system

TwinSAFE is Beckhoff's integrated safety solution: it manages safety functions on the same EtherCAT bus used for standard control.

Anyone working with Beckhoff PLCs eventually runs into TwinSAFE, the functional safety solution built into the TwinCAT/EtherCAT ecosystem. The most common question is: does it always make sense to use it, or is a traditional hardwired safety circuit still the better choice?

What TwinSAFE is

TwinSAFE manages safety functions (emergency stops, interlocked guards, muting, safe speed monitoring) on the same EtherCAT bus used for standard control, through certified safety I/O modules and a safety logic layer (TwinSAFE Logic) configurable in software, up to PLe / SIL3.

Main advantages

  • A single fieldbus for standard and safety signals, with less wiring and more compact panels
  • Flexible safety logic, changeable in software without rewiring relay circuits
  • Granular diagnostics: every safety module reports status and diagnostics on the bus, useful during maintenance

When it makes sense, and when it doesn’t

On plants with many distributed safety zones and a frequent need to reconfigure logic (e.g. machines with multiple variants/formats), TwinSAFE cuts engineering and wiring time. On very simple machines with one or two fixed safety functions, a traditional hardwired circuit with safety relays can still be the more economical choice, and just as robust.

The choice should be made at the design level, not out of personal preference: it depends on the number of safety functions, diagnostic requirements and the plant’s lifecycle cost, not just the purchase cost of the components.
